View Full Version : John Kennedy's Headlight Harness Rocks!
I just installed John Kennedy's 4-light power harness.
The harness is heavy duty with two specially sealed relays and all weathertite seals. It is very professionally built.
If you ever priced weathertite plugs at an auto store you'll find them selling in the 10-20 dollar range each. This
harness has about seven of these plugs. The relays are two piece and also have the weathertite seal at the
assembly joints.
It is also, as far as I know, the only kit for 99-up that is capable of the 4-light conversion. All of the other kits are
either a relay that simply uses the factory in-place wiring or a high power harness with no 4-light capability.
Factory bulbs are 60W high, 51W low. I installed 100W highs and 70W low bulbs. Between the new harness and
the bulbs, these headlights kick!
I get a full 14.3 volts at the bulbs. You don't get that stock and if you go with high watt bulbs, you aggravate the
situation.
Installation takes about half an hour to an hour if you are particular. It basically replaces oem wiring and plugs into
the oem plugs just for switching control. It draws power directly from the alternator.
To remove it, you simply unplug it and plug the oem plugs back in.

The harness is $120. Not cheap but by far the best out there as far a componentry, wire size, and quality is concerned. Also, it's the only one that gives you 4light high beams.
Bulbs are $15 each.

I installed them on our Suburban last week. the wife avoided an 8 pt Buck 2 days later, largely due to the greatly enhanced lighting. I figure I saved enough from the avoided collision, so I just ordered them for my truck.
The difference is nothing short of incredible. I bought the bulbs with the package.
Installation was simple, it's a matter of routing wires, drilling 2 small holes for the relay mounts to screw into, and plugging in a few wires. I HIGHLY reccommend the system as well.

I just ordred the headlight harness from Kennedy Diesel also. I found a source locally for the PIAA Platinum Super White bulbs. Can't wait to try them out together.

Have any of you thought that running more watts makes the bulbs illegal. I believe the factory lights are very bright on my Duramax, I think part of it is the factor of the higher voltage that this truck runs, compared to my 99 and 00.
Also, more watts, more heat, more heat, MELTED HOUSING, this could be very badd!
I am looking into getting Kennedy's kit for the four light brights, I think the 4 lights and the little bit higher voltage will be enough extra light for me.
Also there are laws in some states regarding running fog lights when it isn't foggy, or running more than 2 lights on a highway, especially if they are over the rated legal wattage.

It's no secret that the High watt bulbe are NOT D.O.T. approved. As for melting housings, not even close. Been running mine for a long time now.
I'm a believer that those stupid OE fog/driving lights not only are worthless, but are overly offensive and glary. I always said the only good thing about them is the bulbs are short lived, and most are in Grand Ams etc whose owners don't think to change them...
FYI, we hope to have these kits "universalized" and in stock in a couple of weeks. The Kits that Hoot and Mdrag have are modified test kits for the early trucks converted to work on the new trucks. Once completed, the same kit will work on both series of trucks.

The PIAA Platinum Super Whites are DOT approved. They are stock wattage. I have experienced problems in the past with higher than stock wattage bulbs burning out much quicker because of the heat. This is particularly so with fog lamps.
I happen to think that the headlights on my Chevy are certainly not able to light up the night like they do on my '97 Tahoe. Granted I had a 4-headight high beam setup, but I could see wider and further down the road even with the low beams which were stock wattage on the Tahoe. I think the Silverado has the beams too focused and does not light enough area to please my taste. I'll report back after I try the PIAA Super Whites. I also talked to John tonight and am on his list for the new 4-headlight harness.

YOU WILL NOT BE DISAPPOINTED!! This is one slick setup with the highest quality components. It makes a tremendous difference over the OEM setup (70W/100W tried in both OEM and kennedy's harness). With 340 watts on high, full 14.5 volts at each beam, you have the ultimate nightime vision.
I don't use my highbeams when cars are approaching so that's not an issue. I feel safer driving at night with these lights.
The low beams are significantly brighter but I noticed the factory has them aimed pretty well to the right. Especially the driver side.

Has anybody tried plugging in some driving lights in place of the fog lights?
The angle is a little low but since the wiring is there this seems like an easy upgrade for increased lighting. Yes? No?
PIAA makes a nice-looking replacement for the whole air dam with driving lights, but not for my 2001 yet.
I can't see worth a darn at night so I will be watching the feedback on that Kennedy system.

Look two posts above. mdrag has a PIAA airdam.
If you want more light, do what me and mdrag did. Get the kennedy harness and bulbs. It's a major difference.
I'm sure you can also upgrade the fogs. Just need to look into power consumption on the factory fog harness. You should be ok on them.

The PIAA airdam listed for the CHEVY 2000 P/U works on the 2001's - will NOT fit the GMC's however. I hooked the inboard PIAA 85 watt 959 projector fogs to the factory fog wiring - it was the same gauge as that from PIAA harness (and there is a relay in the factory wiring).
The outboard PIAA 80 Pro XTs are wired using the PIAA supplied harness/relays, with the 12V power/ground directly from the PS battery.
Take hoot's advice and get the kennedy 4 lamp harness and 70/100 bulbs - THESE LIGHTS PUT OUT AND YOU WILL NOT BE DISAPPOINTED. If you are not satisfied with these lights - I will CEASE AND DESIST WITH ALL FUTURE PLANNED UPGRADES TO MY TRUCK CAUSING MYSELF MUCH PERSONAL PAIN AND GRIEF (although my wife will applaud loudly)!!! http://www.62-65-dieselpage.com/ubb/biggrin.gif http://www.62-65-dieselpage.com/ubb/biggrin.gif

So you guys that are using Kennedy's headlight harness and higher watt bulbs haven't had any more people flash you with the low beams on then normal? I'm all for being able to see better at night (deer) as long as it doesn't blind the other drivers.
I'm seriously thinking about putting this on my old K1500, because the lights on it leave alot to be desired.

I have not been flashed running unloaded (except for 60 gal diesel on board - I had to get that in) with the 70 W low beams on. Fully loaded - don't know that yet.

I can't see the advantage to having the low beams on with the high beams. If you are driving in the dark on a road with some trees to the sides in an unmodified truck, try this:
Turn on the high beams, and look down the road as far as you can see - now pull back on the stalk, but don't let go - this will turn the low and high beams on together. This lets you clearly see the difference between just the high beams, and all four bulbs together. You will notice that the low beams do not help you see down the road any farther (duh!). All they do is flood the road right in front of the truck with very bright light. To me, this distracts from being able to see down the road farther, which is the purpose of high beams. I can see adding brighter bulbs, but this 4 light thing is not something I would do. Sometimes the factory engineers do have this stuff figured out pretty well.

Sorry to disagree Black Dog but I see a huge difference. I don't understand how you can say that. You can't beat having full lighting as opposed to one or the other. But that's just opinions.
Anyway, Kennedy's harness's main intention is to remove the headlight power draw from the oem wiring and switch by using it's own heavy wiring connected directly from the bat/alt to the lights by way of relays. It boosts power and light output. Between the boosted power and higher wattage bulbs, you get great lighting.
The 4-light feature is optional. It's just an added benefit should you decide you want all four on, on high, you just plug in the diode. If you don't want all four, you don't plug the diode in. It's the only power boosting harness I've seen that also has the 4light feature.

Not sure if the kennedy harness works with the fog light mod (fogs on with both LB and HB, essentially anytime the head lamps are on). I think that fill in lighting that you get from the low beams allows you to see the deer and other critters lurking on the sides of the road waiting for you to approach so they can cross the road directly in front of you. If you have seen the insurance commercial on tv showing the squirrels hi-fiving after running the car off the road then you know what I mean. BTW i swear I have seen the wildlife behaving similiarly after a near miss.

Possibly the reason that you cannot see as far is that for years GM's headlight harnesses have been weak. When you try to use 4 headlights with the OEM harness you are getting a substantial current drop at the bulbs so what you end up with is 4 dim bulbs. This sound like a good thing to me particularly since you have the option of 4 or two bulb operation. I myself will upgrade after Christmas when the wallet will allow.

Does this function FINALLY exist on the new D/A's !?!?!? How about flash to pass? Fords have done this for years and when driving on an unfamiliar road at night (ie: looking for a mailbox number) the extra light thrown to the sides via the low beams helps dramatically! More is better, ALOT more is perfect!

a64pilot brings up an excellent point. There is a significant voltage drop with 2 or 4 lamp operation using the OEM harness. Others have posted noticing considerable dimming of the LBs with 4 lamp operation using some of the other commercially available products.
The kennedy harness has virtually no voltage loss relative to alternator or battery voltage with either 2 lamp or 4 lamp operation - so you get it all. It will improve light output using stock bulbs or higher output bulbs. You can easily convert back and forth from 2 or 4 lamp operation as desired by personal preference.
IMHO, the only way to get better lighting would be with a HID system - for a LOT more $$$$$$$, or convert to a projector lens assembly (and the kennedy harness would still be beneficial - ANOTHER IDEA to seriously consider). I see no problem using this kit with your existing multi beam setup. You just wouldnt need the 4 beam setup on my harness. Youll still get all the voltage and all the light on the headlamps.

I measured the voltage at the headlight connectors with the lights on by piercing the insulation close to the connector. The OEM and KD harness were tested with the stock bulbs and 70W LB/100W HB Phillips Halogen bulbs provide by Kennedy.
Voltage readings were obtained using a Fluke model 77 digital multimeter and compared to battery/alternator voltage after the system voltage stabilized. I also made measurements at factory idle speed and using the high idle mod speed of ~850 RPM (no difference).
The results were similar for the OEM bulbs or the 70W/100W bulbs. The OEM 4 lamp voltages were obtained using the modification posted on previous threads - that link for the 4 lamp mod no longer works. I removed that 4 lamp mod for testing of the KD harness and used the diode provided with Kennedy's kit for 4 lamp measurements.
Battery voltage measured approx 14.5V during the readings, but would fluctuate slightly and the actual voltage was recorded and used. Here are the numbers for the 70W/100W Phillips Halogen bulbs:
OEM Harness LB 0.6V drop max
KD Harness LB 0.3V drop max
OEM Harness 4 lamp 0.6V max drop LB bulb
1.2V max drop HB bulb
KD Harness 4 lamp 0.3V max drop LB bulb
0.3V max drop HB bulb
The Kennedy harness cut the LB voltage drop in half. The improvement was more dramatic in the HB 4 lamp mode with the LB bulb voltage loss decreased by 50% and the HB bulb voltage loss diminished by a factor of FOUR (400%) using the KD harness.
These numbers confirm what I see when using the headlights. There is NO dimming of the LB bulb(s) with 4 lamp operation. Whether you opt to use the higher wattage bulbs or the OEM bulbs - YOU WILL SEE AN IMPROVEMENT in your headlight illumination.
The harness has individual 12V power and ground leads for the DS and PS, along with heavy duty weather-proof relays (2). Heavy gauge wire is used throughout with first rate weather pak connectors. A removable diode converts the harness from 2 lamp HB to 4 lamp HB use. The harness is covered with split loom.
JK told me the harness kit fits 1990 to present with composite lamps. Kits available for most other models as well.
I do not know pricing on this kit, since I was "volunteered" and the kit arrived at my door unsolicited. You will have to check with JK.

Question for Hoot or Mdrag.
Have either one of you or any body else with the conversion run these lights in the snow? Are they too bright? Will they cause more flashback than the factory lights? I've noticed over the years that under heavy snow conditions I can actually see further down the road with just the running lights on. The reflected light from the headlights can be blinding. Will a brighter bulb make this worse?

Nice job as usual on the pictorial. I ran my harness accross just like you did with wire ties in the exact same places. We think alot alike!
My relays are inside the engine compartment but I haven't had a chance to permanently mount them.
We need to come up with a way to control the fogs better. I don't like having to turn them on all the time.

Thanks for the compliment. Everything is so cramped in that corner. I had the harness temporarily bundled up and attached to one of the many hoses/lines in that area.
The other location that I really considered is to run the harness straight up the PS drip area under that stupid rubber strip. Then wrap the relays in foam (so no rattles), and let them drop into the space between the fender and the battery. Just have to make sure the hood hinge does not hit the harness. I was considering this and THINK it would work, everything outta sight and still easy to pull back out if needed.

OK, just a little background explanation on these kits:
The kit that Hoot is running was for the "Classic" style trucks with a modification after the fact to the 4 lamp circuit for compatibility.
The kit that Mdrag has is a prototype of the production Gen2 kits that will fit EITHER style truck.
For those with backorders, I expect full production kits to be ready about the end of this week!

Using the original 4/6 light conversion the fog lights come on automaticly ,HB,LB,PARK LIGHTS whatever.I intend to go to the KD system and still incorporate the fogs for a full 6 light system.If you need the install instructions let me know. BTW with this setup you no longer have control with the foglight switch, its disabled.

How does the circuit know which alt is primary? How does the system handle two alternators?
The primary alt has two wires in the 4 positon connector that goes to the ECU - the wiring schematics show a GREY and BROWN wire from the primary alt going to PINS C2 52 and C2 15 on the ECM. The RIGHT alt (Aux alt in the DUAL setup) has a BROWN wire going to PIN C1 32 on the ECM (charge indicator control).
How the system handles the new alt remains a mystery to me. I'll have to do some more "light reading" of the Helm's manual to see if I can figure this out in more detail. RONCLYDE asked similar questions in another thread:

Does the ECU need programming to recognize the second alt? How do you know if the 2nd one is working?
Since you add a connector to the ECU, I would think an SES would come on if there was a problem detected. I checked for codes with AutoTap - no codes.
The terminal you add to the ECU (C1-32) is labeled "charge indicator control" in the manual, and I remeber reading this somewhere else in the manual as CHARGE ON/OFF. My guess is that the 2nd alt output is minimal (or OFF) based on the system voltage seen by the ECU, and added when the demand is high.
I do not really know if the 2nd alt is working - and maybe that is a good thing -> working = NO PBOBLEMS . Looking for any/all suggestions on how to test for operation.
I emailed Powermaster and asked about disconnecting the PM alt output, start the truck, and checking to see if the OEM was putting out voltage (I wired the PM as the primary, and the OEM as aux even though the PM is on the DS). PM did not think this was a good idea but did not explain more.
Maybe the ECU needs to be programmed for this option???

This 4 light harness sounds great, but, how hard is it to install? I am by no means eclectically inclined. Is this something my stereo guy could install? I will be installing the steering wheel mounted audio controls from the Denalli soon, maybe they can do them at the same time.

Easy install, you or your stereo installer should have no problems doing this. I have a number of pics on my install (check the link in my sig), and SoMnDMAX also has pics of his install.
I have seen the instructions on the steering wheel audio controls, and that is much more involved.
The most challenging aspect was deciding where to mount the two relays. I choose the area between the grill and radiator. Most everything is hidden and doesn't add to the engine compartment clutter. SoMnDMAX also mounted the relays there. I'm sure others will try different locations and may figure out another good option. This is one VERY nice setup. I installed mine in about 1/2 hour. Once the headlights are out, pull off the plastic cover above the grille, and start plugging stuff in. Very simple job!!! Very high quality, and well planned out.
The difference in the brightness is incredible!!! I will second all of the praise Mdrag and Hoot have given of this kit. Dollar for dollar, this coupled with the "Off Road" bulbs makes for one of the best mods a person could do to your truck!!!
As for voltage readings, my measurements are very similar to Mdrag's. I'm getting a +/- .1-.15 volt variance, and I attribute that to my P.O.S. volt/ohm meter. I will try to obtain a good Fluke meter and re-test my numbers.

I just installed the Kennedy Diesel 4-headlight harness. It works well. I haven't had a chance to actually check voltages yet, but they sure do light up the night very nicely on back roads with the 4 headlights on. It's a good, easy, high quality setup.

For those with concerns about how it installs, here's my version.
- Take off the plastic cover in front of the radiator by popping the snaps up and remove.
- Pull the rods to unlock the headlight housings on both sides and let them hang.
- Run the harness through the top of the radiator housing to the left side and plug into the left side lights, they are color-coded the same as the orignal lamps. Connect the left side ground wire to the fender brace bolt.
- Plug the harness into the ends of the right side light harness and then plug the lamps into the harness. The right side ground wire was mounted to another lower fender brace behind the right headlight housing.
- Mount the two relays and diode by drilling two holes into the plastic next to the headlight housing. Plug the diode properly into the plug and tape up.
- Run the alternator wire to the hot post on the alternator and connect. You need to loosen the front bolt on the swing away top engine cover.
- Finish by securing harness with zip ties where convenient to make it look neat.
- Re-install headlight housings in both sides and secure with locking rods
When finished the cables look like stock oem cables, you would never know until you put on the high beams.
If anyone has any fairly basic knowledge of wiring it should be no problem at all. It's really just a matter of common sense, by looking at the harness and plugging the right stuff together.
John did not get his instructions printed in time to send then out with my harness, but I didn't have any problems. With good instructions, it should be a real breeze. I just laid out the harness in front of the truck and looked at all the connections and was able to figure it out.
With the PIAA Super Whites and all 4 headlights on high beam, it does exactly what I was looking for.
I also lowered the headlights another turn so I'm not blinding oncoming traffic. A while ago I raised the front end by 1-1/8" by adjusting the torsion bars. With the added power to the lights plus the Super Whites, I thought it was a good idea to lower them a bit. I'm still 2 turns higher than stock.

It was very easy to install (I didn't get the "new" directions) even with just a drawing there was not any problems. I strongly suggest going with the upgraded bulbs also, night is turned into day with the new bulbs and harness. On back roads the light shines farther than the road is straight where I live so vision is really improved. I don't like driving any other vehicle at night now!

Nearly finished installing Kennedy's 4-lamp kit. Half hour? More like half day for me. But otherwise I agree with all the comments on quality of construction. My challenge is at the alternator. Had to remove two large hose clamps to lift the "resonator" and air inlet to the turbo charger out of the way. Is that what you guys did?
Then, the ring terminal on the red wires I believe connects to the alternator output post is much larger than necessary. Makes me worry that I have figured it right! Any observations on that aspect?
Everything else looks great and I'd appreciate some reassuring feedback!

Sorry I missed your calls today. I forgot to put the fwding on the phone.
The ring eye is a bit large, BUT somewhere (I forget which model) it was too small so we enlarged it. If you slip it on first, then the charge wire it will work best. If I cant figure out WHY we enlarged the terminal, I will likely reduce it's size.
Yes, the air tube needs to be temporarily removed to allow access.

Guess I'm a worrier but I needed that assurance that I wasn't about to connect a ground wire to the alternator output. I've no problem with moving that stuff, easy to do, just that the other guys didn't mention it and I've been known to jump in the wrong direction before.
Please correct me if I'm wrong, but I think we must be careful not to touch the new (or old) bulbs during assembly. Clean them carefully with de-natured alcohol if we get fingerprints on them. Also, be careful when removing the alternator cable. It's hot with power from two powerful batteries. Just my cautionary notes to others who might be about to start the installation. Again, just my thoughts. My only goal is to help others avoid confusion and complications.
I'm very impressed with the quality of the hardware and fabrication (I'm a retired electrical engineer). I'm sure your final instuction sheet will clarify much of what we early users had to figure out for ourselves. I LIKE IT!

Even with the ring terminal being large, I still managed to slip it alongside the alt. wire through the hole in the boot and now there are two wires running in the boot to the alt. stud and it looks like a factory install. I would like to have had a little more slack in the passenger's side ground wires and if the wires for the relays were longer I would have mounted them neatly on the firewall. Otherwise a top shelf product!

Am I really the first? Guess I should have expected it.
John Kennedy, are you out there? I hooked it all up, buttoned it all up, turned on the headlights and I don't get four of them. Still works just the same as before. Turned on the ignition, no effect. I can feel the relays activate when switching high/low beam. I'll wait for some advice before trying any troubleshooting.
I did notice that there are 4 wires coming to the "diode" connector and 4 pins in the connector. But in the diode assembly itself there are only 2 pins. Is that all correct?

Did you orient the diode correctly when you plugged it in? The direction show that the diode goes one was for trucks that use ground wire switching (like the'02's) and rotated 180 degrees for trucks that use hot wire switching, I might guess that you accidentally reversed the diode because it is an easy mistake to make and Ilooked at it a couple of times before I made a final decision which way to plug it in.

Right on, ID. I had the diode bas-akward! Having corrected one dumb mistake, now it's really goofy. On high beam the left set works as planned, nothing at all on the right-hand side. On low beam, on the left side I get a good low beam light plus a very dim high beam bulb. On the right side I get two very dim bulbs. Wonder if I lost track of which connector goes to which bulb.
Guess it's time for me to stop and think! Thanks for your help.

Do you have a good clear ground on the pass. side? I removed the airbox and I cleaned the paint from one of the tray bolts and it seems to work fine so far. I would try to help you with the plugs but with my snow plow wiring it makes fot quite a mess on the pass. side because that is where that harness plugs in so I have the factory plugs going into plow harness plugs going inth kennedy harness plugs(whew!). I took a ultra fine point Sharpie marker and marked all the plugs before I disassembled the mess and it actually worked on the first try (will wonders ever cease?). http://www.62-65-dieselpage.com/ubb/eek.gif

Actually I grounded both sides to fender bolts at the top of the fenders. My cheap Radio Shack V-O-M says I have good continuity from each ground wire assembly to the big ground post (used for jump starting?). The same meter shows 2K ohms through the diode in the forward direction, open when reversed. Not sure if that's reasonable (or accurate).
Wish I had a wiring diagram. I'll try to create one, maybe then I'll figure out why a diode is required. Guess I'll go back to square one, original, and see if that still works. Then work my way thru it.

I turned the lights on and measured the voltage at my PS "ground" connection. A solid 12 volts. Pulled the bolt, scratched the paint off (I can hardly bring myself to do that on a new vehicle), put it back together and there it was! AOK.
The DS is correct now also. No dim high beam bulb when on low beam. I'll re-do that side also. Now I have to wait for dark to go for a drive and see that it's as great as you guys have said.

Boy did I catch h*** tonight! Elaine drove all the way home (25 miles) with just her parking lights! I have an early single ground kit on her S10, and with rust getting the better of the truck, the ground failed. All it took was a twist to get them lit, but she didn't know where! So now I redid the connection, and greased the bolt/metal so it won't happen again!

I will echo all the compliments on the quality of this system. The installation took an hour to do a neat job. It was foggy as London on the way home so I didn't get to "test" them. I do have a concern though, I haven't seen this questioned in any of the earlier posts. My highs come on with my DLR's very dimly. Is this low voltage going to compromise the longevity of the high beams?

I don't believe that I have that problem. I would check all of your relay connections and I would make sure that your grounds are attached to clean, bare metal, di-electric grease would not hurt either.

Since the relays are switched by the headlamp signal, they should not come on unless there is a signal to turn on the headlights. It IS possible that there could be a poor connection OR the harness could be bleeding somewhere. That or the OE switching system is bleeding.
You're sure it isn't a reflection???

Ok, I've had a little more time to figure this thing out. First of all, I said the highs are coming on dimly with the DRL's. That was a mistake. They are coming on dimly with the dims. But this is what I've found. At first I checked the resistance between the upper rad. support and the battery negative. It read open. I then sanded the paint off on the support where I had the ground connected. (I did have the terminal under the bare washer)The resist. improved to about 10-15 ohms, but the highs were still dimly on when they weren't supposed to be. So I jumped a wire from the light ground to the bat. neg. and the dims brigtened and the highs went completely out. That's the prob. I've just got to figure out how to get the thing grounded better. Heck, it really doesn't read all that good between the ground terminal on the eng and bat. -

Mr. Kennedy,
As you go to high beams on the OEM, there is a fraction of a second that all 4 lights are on.
If you slowly go to high beams (from low) all 4 will come on and you can hold them there manually, before the switch to high.
It lights up the world.
Would it be fair to say that this is the same effect you get with your wiring harness using factory bulbs?
Out on the ranch I used this a few times and it is awesome, but was afraid of blowing fuses if I held it too long.
I will be ordering the harness soon.
And will your harness work on older model Chevys/GMC Trucks and Camarro (97 model)

That is exactly what the harness does and it is really improved with the bulb upgrades that Kennedy sells. On back roads the highs light farther than you can see so it is nice to have that extra distance to react to critters in the road. I love my kit and hate driving another vehicle at night.

These kits are pretty universal. Should work on any vehicle with 9005/6 bulbs. There is also one for the H4 (2 and 3-lug spade terminals) equipped vehilces. These would be the older sealed beam glass lamps etc.

INDI-GO, I highly recommend the 70/100w bulb upgrade as well. The low beams are slightly improved and the highs are AWESOME! I have not been flashed on the low beams yet,even while towing.

Just thought I'd pass this along. I had a customer share his installation alternative the other day. He pulled his power from the red box below the jump start tab and mounted the relays to the electrical center cover.
Simply put, there is really no right or wrong way so long as things are connected properly...
